Zone-aware optimisation

Ambient, chilled and frozen picked in dedicated zones — each slotted and staffed for its own velocity profile.

Chilled orders get sequenced against shelf-life windows, frozen against dock-to-truck timing — a different pick logic for each band instead of one ruleset stretched across all three. Labour shifts to match each zone's actual demand curve, so nobody stands idle in ambient while chilled backs up against a cold-chain cut-off.

Waves & JIT windows

Wave and batch plans matched to store dispatch schedules, so pick capacity lands where the deadline is.

Batch sizes build backward from each trailer's loading sequence and cut-off, not a fixed size run on a clock. Picking happens closer to dispatch, so shelf life isn't burned sitting on a staging lane — stock reaches the store with more days left before code date than a flat schedule allows.

Tote fill & heavy-to-light

Denser totes, correct stacking sequence — fewer totes shipped and less damage in transit.

Cube and crush-tolerance data from the item master drive the fill algorithm — it knows a tray of glass jars can bear weight and a bag of crisps cannot, before the first pick lands. At store receiving, totes come off the cage in shelf-run order, so the back-door check takes minutes and nothing sits crushed under a case of tins.

Replenishment tuning

High-velocity SKUs in right-sized locations, cutting replenishment cycles that steal picker time.

Pick-face size is set against real case turnover instead of a default pallet footprint, so a fast-moving line doesn't run dry mid-wave. Replenishment trips happen on a schedule the SKU actually needs, not a fixed round — cutting the risk of short-picking a perishable line right before its shelf-life window closes.

Storage policy compliance

Allergen segregation and expiry-driven storage rules audited continuously, not at the next stock count.

A mis-slotted allergen pallet gets more expensive every shift it sits — once picks run against that zone, the exposure stops being one pallet and becomes every order dispatched since. That's the arithmetic behind checking each putaway as it posts: withdrawal letters, destroyed stock and a retailer's technicians on site all start from one move nobody flagged.

Congestion heatmaps

See where waves collide in the aisles and re-slot or re-sequence before peak, not during it.

Overlapping wave release times get plotted on the same floor plan, so a collision shows up as two pick paths crossing the same aisle at the same minute — not as a supervisor noticing a queue forming. That matters most in chilled aisles, where pickers standing idle means product temperature creeping toward the limit.
